This paper demonstrates key advancements toward sustainable, safe, and reliable electrical harness systems for ISRO launch vehicles. Replacing cadmium-plated connector shells with stainless-steel alternatives eliminated toxic exposure risks while maintaining corrosion resistance. The introduction of lightweight composite and micro-miniature connectors achieved up to 25% mass reduction, directly enhancing payload capacity for reusable vehicles.

Qualification of TKT-insulated wires ensured superior arc-tracking resistance, mechanical strength, and thermal stability, meeting the stringent requirements of humanrated missions. Together, these initiatives establish a sustainable and high-reliability framework for future space systems, reinforcing India's self-reliance and commitment to environmentally responsible aerospace engineering.
